Whether the accuracy of an economical level sensor is sufficient cannot be judged solely by its purchase price; it must be assessed based on the actual measurement task. For conventional operating conditions such as water tank replenishment, high- and low-level alarms in storage tanks, and start-stop control of circulating water pools, economical products can generally meet the basic monitoring and interlock control requirements of industrial sites, provided that the measuring range, output signal, installation method, and medium characteristics are properly matched.
Level accuracy should be evaluated in conjunction with full-scale error. For example, 0.5%FS means that within a 10-meter measuring range, the allowable error is approximately plus or minus 50 mm; for a 2-meter range, the allowable error is approximately plus or minus 10 mm. If procurement only considers “0.5% accuracy” while ignoring the actual range, the specifications may appear compliant while the on-site control performance is unsatisfactory.
For most systems intended for pump start-stop control, overflow prevention, and low-level protection, the control range is often 100 mm to more than 300 mm. Measurement deviations of plus or minus 10 mm to plus or minus 30 mm can usually be accommodated by the control logic. In contrast, applications involving batching measurement, chemical dosing, inventory accounting, or high-value medium management require further evaluation of repeatability, long-term stability, and calibration capability.
Therefore, “economical” does not mean “low accuracy” or “unreliable.” Its appropriate positioning is to meet conventional industrial measurement requirements and achieve a balance among performance, delivery time, and procurement cost through mature construction, standard signals, and standardized calibration under non-extreme operating conditions.
The range of a level sensor should be selected according to the actual effective liquid level height, with an appropriate safety margin reserved. For example, for a hydrostatic level transmitter with an effective water tank level of 3 m, ranges of 0 to 3 m, 0 to 3.5 m, or 0 to 5 m should be considered first. If a 0 to 20 m range is selected directly, the absolute on-site error will increase significantly even with the same accuracy class.
In general, the actual operating level should preferably be within 30% to 90% of full scale. An excessively small range may create an over-range risk during full-tank conditions, level fluctuations, or pressure surges; an excessively large range reduces the ability to resolve level changes and affects control point stability.
For sealed tanks, pressurized vessels, or media with significant density variations, the range cannot be selected simply based on vessel height. Liquid column pressure is proportional to medium density. When density changes from 1.00g/cm³ to 1.20g/cm³, hydrostatic level measurement results will show a theoretical difference of approximately 20%, requiring density compensation, differential pressure measurement, or process correction.
Low-viscosity media such as clean water and circulating water are generally suitable for submersible hydrostatic level sensors or side-mounted pressure level transmitters. If the medium contains substantial suspended solids, deposits, or crystallized particles, diaphragm buildup may occur after prolonged probe immersion, causing gradual zero drift. The maintenance interval should be determined according to the cleanliness of the medium.
Temperature is another factor that cannot be overlooked. Common operating temperature ranges for standard industrial products are -20℃ to 80℃. High-temperature media require temperature-resistant construction, heat-dissipating pressure-guiding solutions, or dedicated high-temperature models. If a sensor operates for extended periods near the upper temperature limit, its zero stability, electronic component life, and sealing reliability will all be affected.
On-site electromagnetic interference can also make “accuracy issues” appear more pronounced. Interference is easily generated near variable frequency drives, motors, and high-power contactors. Compared with 0-10V signals, 4-20mA output provides better long-distance transmission capability. For cable runs exceeding 50 m, shielded cables and standardized grounding are recommended to prevent signal fluctuations from being misjudged as inaccurate sensor measurement.
Purchasing personnel should break down product pricing into specific configurations, such as accuracy class, corrosion-resistant materials, temperature resistance, communication functions, certification requirements, and after-sales calibration services, rather than comparing only the unit price. For conventional water treatment and general liquid storage equipment, appropriately configured economical products often offer strong overall cost performance.
The value of high-specification products is generally reflected in complex applications, such as high temperature and high pressure, severe corrosion, easy crystallization, strong interference, sealed pressurized vessels, and projects requiring remote data access. If such conditions are still addressed using a standard economical solution, subsequent maintenance, downtime, and replacement costs may be far higher than the procurement cost saved initially.
The table below may serve as a preliminary reference for comparison during routine procurement. Specific parameters should still be subject to the product technical agreement, medium compatibility documentation, and confirmation of on-site operating conditions.
When level measurement is used for simple high- and low-level alarms, the system generally focuses more on the reliability of switching points. If a water tank is 2 m high, with a low level set at 0.4 m and a high level set at 1.7 m, and the control hysteresis is set to more than 100 mm, a sensor with 0.5%FS accuracy can generally meet the requirements after proper installation and calibration.
When level measurement is used for variable-frequency constant-pressure water supply, circulating pump interlocking, or proportional level control, signal stability and repeatability should be the primary concerns. In addition to accuracy, response time, damping settings, and PLC analog input accuracy should be confirmed to prevent minor liquid surface fluctuations from causing frequent speed adjustments by the variable frequency drive.
When level data is used for settlement, material proportioning, or inventory management, instrument requirements should be derived from the process-allowable error. For example, if the level error must be controlled within plus or minus 5 mm and the vessel height is 5 m, a 0.5%FS product alone will generally be insufficient. A higher-accuracy range should be selected together with on-site calibration and process compensation.
Submersible level sensors should be kept away from water inlets, outlets, agitators, and pump suction inlets. Liquid impact, bubbles, and vortices can cause pressure signal fluctuations. It is recommended to maintain a distance of 100 mm to 200 mm between the probe and the tank bottom, which reduces the risk of sludge coverage and prevents measurement from being affected by contact force at the bottom.
For submersible products with vent tubes, the vent end must be kept dry and unobstructed and must not be immersed in water or sealed shut. Moisture in the vent tube changes the reference pressure and causes reading drift. In areas with long cables and high humidity, moisture-proof measures can be provided inside the junction box, and the cable sheath should be regularly inspected for damage.
Before wiring, verify the supply voltage, output type, and controller input type. Two-wire 4-20mA products commonly use 24VDC power supply. When connecting to PLC or variable frequency drive analog terminals, confirm the handling of the common terminal and shielding layer according to the equipment wiring diagram. Signal cables must not be laid in parallel with power cables over long distances.
After initial installation is completed, record the zero output with the tank empty or at a known low-level condition. For a 4-20mA signal, 4mA theoretically corresponds to the lower range limit and 20mA to the upper range limit. During actual commissioning, it is also necessary to verify whether the displayed value of the control system matches the on-site level gauge, scale, or known volume.
It is recommended to compare at least three level points: 25%, 50%, and 75%. If the direction and value of deviations at all points are basically consistent, zero adjustment should be performed first. If the deviation increases significantly as the level rises, check the range setting, density parameters, installation reference height, or controller range conversion.
For conventional water-medium projects, inspections may be scheduled every 6 to 12 months according to operating frequency. For wastewater, corrosive liquids, or high-temperature conditions, a shorter inspection interval is recommended. Stable installation, standardized wiring, and regular verification can often improve long-term performance more effectively than simply increasing nominal accuracy.
When requesting a quotation, at minimum provide the medium name, liquid level height, vessel type, medium temperature, whether pressure is present, output signal, supply voltage, and installation method. For corrosive liquids, the concentration, pH value, and whether crystallization, volatilization, or deposition occurs should also be specified in order to determine wetted materials and sealing solutions.
In addition to the accuracy class, long-term stability, overload capacity, protection rating, cable length, and factory calibration status should also be confirmed. For outdoor or humid areas, a wiring protection solution rated no lower than IP65 is recommended. For applications with long-term probe immersion, a comprehensive evaluation should be made in combination with the overall sealing structure and cable resistance to the medium.
